If you're building a cosplay that includes a cast — an injured anime hero, a wounded video-game character, a hospital-themed photoshoot, or a roleplay scene at a convention — you have two choices: fake it badly with bandages and tape, or build something that actually looks (and feels) like the real thing. This guide walks you through making a convention-ready cast that holds up under camera flash, lasts a full event, and doesn't ruin your weekend halfway through Saturday.
Why cosplayers care about realism
A cast is a deceptively hard prop. Photographers spot fake casts instantly: the surface looks too smooth, the edges are too clean, the way it sits on the limb is wrong. A single bad cast can pull viewers out of an otherwise excellent costume. Conversely, a well-built cast becomes one of the most photogenic props you can carry — it tells a story, it adds vertical weight to the silhouette, and it forces a slower, more intentional movement style that reads beautifully on camera.
Realistic casts also matter for roleplay scenes, theatrical productions, hospital-themed photo sets, and any story-driven content where injury is part of the narrative. Done right, the cast becomes a costume piece that audiences read instantly without you having to explain a thing.
Choose your build path before you buy a single material
There's no single "best" cast build for cosplay. The right path depends on three honest questions:
- How long will you wear it? A 30-minute photoshoot is one problem. A 12-hour convention day is another problem entirely.
- Do you need to take it off and put it back on? If yes, you need a removable build. If no, a one-piece cast is faster.
- Is the realistic feel part of your goal, or only the look? Some cosplayers want immersion (the weight, the rigidity, the slowed gait); others just want the silhouette.
Your answers point you to one of three paths below.
Path A — The brace approach (best for full-day comfort + realistic feel)
If your character wears a long leg or knee brace style cast, a real medical-grade LLC Brace is by far the most comfortable solution. Path B — The fiberglass shell (best for a fully white plaster look)
If your character explicitly wears a classic white plaster cast and the look has to be authentic, a fiberglass shell built directly on the limb is the gold standard. You'll need:
- Stockinette or thin cotton sock to protect the skin.
- Cast padding (Webril or equivalent), 2–3 layers minimum.
- Synthetic casting tape (fiberglass) — buy the medical-grade roll, not the craft store knockoff. White is most common; colored versions exist if your character calls for it.
- A bucket of cool water for activation.
- Cast-cutting saw or heavy-duty cutters for removal at the end of the event.
Apply over a sock and padding, dip the fiberglass roll in water, wrap with even tension, and smooth as you go. It hardens in 5–10 minutes. Critical: this is a permanent build for the day — plan how you'll get to the bathroom, how you'll travel home, and how you'll cut it off afterwards. Never wrap so tightly that fingers/toes lose color or sensation.
Path C — The dummy / open-shell prop (best for photo shoots only)
For photography or short scenes, you don't need to encase the limb at all. Build a two-piece open shell over a leg-shaped form (a mannequin leg or a foam dummy), then split it lengthwise. On set, you wrap the two halves around the model and tape or strap them on. This is the path used by most professional film and TV productions, because it's reusable, removable in seconds, and infinitely safer for talent.
Materials shopping list (Path B + C)
- Fiberglass casting tape — 2–4 rolls for a long leg, 1–2 for a short leg or arm. Available at medical suppliers and some online vet supply shops.
- Plaster of Paris bandages — cheaper than fiberglass, smoother white finish, better for film/photography but heavier and more fragile. Order from medical or art-supply sources.
- Cast padding — never skip this. It's the difference between a comfortable cast and a painful one.
- Stockinette or thin cotton sock — directly against the skin.
- Spreader/cutter — heavy bandage scissors at minimum, an electric cast saw if you've got access. Plan removal before application.
- White acrylic paint or cast spray — for touch-ups and signing effects.
- Sharpies — for the iconic "signed cast" look. This is the single most photographed detail at conventions.
The look details that sell realism on camera
Photographers have seen hundreds of fake casts. The details that consistently sell a build as real:
- Slight grime at the heel and edges. A cast that's been worn for two weeks is never pristine. A subtle wash of brown or grey at the heel and toe edge instantly ages the prop.
- Layered signatures and doodles. Use multiple Sharpie colors and varied handwriting styles. A single neat signature in one color reads as costume; a dozen messy ones read as real cast someone has been wearing for ten days.
- Visible padding peeking out at the edge. Real casts always have a millimeter of padding visible at the top and bottom rim. Build that detail in.
- A slight palmar/sole pressure curve. Real casts compress softly under weight; rigid props don't. If you can engineer a small curve, do it.
- Crutches. If your character has a leg cast, the crutches are 50% of the costume. Use real medical crutches, not toy props.
Comfort and safety: the part nobody publishes
A cosplay cast that hurts you ruins the day, ruins the photos, and ruins the experience. A few non-negotiables:
- Plan removal before application. A real fiberglass cast cannot be cut off without proper tools. If you build Path B, have the tools (and a partner) on standby.
- Never restrict circulation. Cold toes, blue fingers, numbness, sharp pain — these are stop signals. Loosen or cut immediately.
- Hydrate and eat. Walking on crutches all day burns serious calories and dehydrates you fast.
- Train your gait at home. Don't let the convention floor be the first time you walk on crutches in costume.
- Have a quiet exit plan. Conventions are long, casts are heavy. Knowing you can sit down or step out at any moment makes the whole experience sustainable.

Photography tips for your finished cast
- Shoot the cast from three-quarter angles, not straight on. The volume reads better.
- Use side lighting to bring out the texture of the fiberglass weave or plaster surface. Flat front light kills the realism.
- Show the cast in action — using crutches, sitting awkwardly, leaning against a wall. Static shots feel staged.
- Include scale references (a hand resting on the cast, a chair beside it). It tells the viewer "this is real size."
